Development of High-Pressure Hydrogen Storage System for New FCV

This paper describes the high-pressure hydrogen storage system developed for new FCV. With the aim of further popularizing FCVs, this development succeeded in improving the performance of the system and reducing costs. This new storage system consists of multiple tanks of different sizes, which were optimized to store the necessary amount of hydrogen without sacrificing the interior space of the vehicle. The new tanks achieved one of the highest volume efficiencies in the world by adopting high-strength carbon fiber, developed in conjunction with the carbon fiber manufacturer, and by optimizing the layered construction design which allowed the amount of carbon fiber to be reduced. To increase the amount of available hydrogen, the longer high pressure tanks were mounted under the vehicle floor unlike the previous model. This was accomplished by the following two measures: First, individual design and manufacturing measures for the tanks were adopted.

Computational Design of Cathode Coating Materials for All-Solid-State Lithium-Ion Batteries

All-solid-state lithium (Li)-ion batteries have attracted significant interest for their enhanced energy density compared with conventional batteries employing an organic liquid electrolyte. However, the interfacial impedance and reaction between electrodes and the electrolyte can hinder the transport of Li-ions, thus degrading the battery performance. This paper presents a systematic screening method to identify coatings to reduce impedance and maintain interface stability during battery operation. Promising coating materials are rapidly selected by evaluating properties for ideal coating materials from computational databases containing a vast collection of Li compounds. Finally, a few candidates are discovered and their battery performances are tested. This approach is demonstrated to be an efficient way to predict and evaluate functional coatings for a high performance all-solid -state battery design.

Teammate Advanced Drive System Using Automated Driving Technology

Woven Core, Inc. has developed Teammate Advanced Drive, a driving support system with state-of-the-art automated driving technology based on the Mobility Teammate Concept by Toyota Motor Corporation. Teammate Advanced Drive enables intelligent Ramp to Ramp hands-off driving on highways. The system features a self-localization estimation system that uses an HD-Map (High Definition Map) and high-level redundancy across sensors, computing, actuators, power supplies, and data communication. The system also includes digital data uploading and downloading capabilities wirelessly OTA (Over the Air) in order to provide customers the latest map updates as well as new software features and upgraded performance. A number of characteristically unique sensors have been combined to monitor the entire perimeter of the vehicle with high reliability.

Development of Unidirectional CFRP Reinforced Aluminum Bumper Reinforcement

Since bumper reinforcements are positioned at front/rear ends of vehicles, weight reduction of the bumper reinforcements enhances vehicle dynamic performance by reducing a yaw moment of inertia. CFRP (Carbon Fiber Reinforced Plastic) composites are attractive lightweight materials due to their excellent specific strength and rigidity. However, because of their relatively high cost, applications of CFRP materials to vehicle structural parts are limited. In this study we have developed a lightweight, structural part, which consists of a thin-walled Al (Aluminum) bumper reinforcement with a UD (Unidirectional)-CFRP sheet. The intention is to prevent an increased part cost by reducing the amount of Al and by minimizing the amount of CFRP. Compared to Al, UD-CFRP sheets have even higher tensile strength and modulus. When vehicles crash, bumper reinforcements may be subjected to bending force.

Development of Coated Gasoline Particulate Filter Design Method Combining Simulation and Multi-Objective Optimization

In recent years, GPFs (Gasoline particulate filters) have been installed in gasoline engines to comply with stricter environmental regulations in China and Europe. In particular, coated-GPFs having a catalytic purification function are required to have high conversion performances, high filter efficiencies in the sense of a high collection efficiency, and low pressure loss. It is not easy to design a filter that satisfies all these parameters. Experimental studies are being conducted, but it is costly to study in trial productions. In this technical paper, a GPF design optimization method will be proposed that combines multi-scale simulation, surrogate models by machine learning, and an optimization algorithm. By using this method, a GPF design that minimizes pressure loss while providing high conversion performance and particle collection rates that satisfy current regulations can be created.

Development of Ultra Low Viscosity 0W-8 Engine Oil

Further fuel economy improvement of the internal combustion engine is indispensable for CO2 reduction in order to cope with serious global environmental problems. Although lowering the viscosity of engine oil is an effective way to improve fuel economy, it may reduce the wear resistance. Therefore, it is important to achieve both improved fuel economy and reliability. We have developed new 0W- 8 engine oil of ultra-low viscosity and achieved an improvement in fuel economy by 0.8% compared to the commercial 0W-16 engine oil. For this new oil, we reduced the friction coefficient under boundary lubrication regime by applying an oil film former and calcium borate detergent. The film former increased the oil film thickness without increasing the oil viscosity. The calcium borate detergent enhanced the friction reduction effect of molybdenum dithiocarbamate (MoDTC).

Development of RC-IGBT with a New Structure That Contributes to Both Reduced Size of Power Control Unit and Low Loss in Hybrid Electric Vehicles

In order to improve the fuel efficiency of Hybrid Electric Vehicles (HEVs), it is necessary to reduce the size and power loss of the HEV Power Control Units (PCUs). The loss of power devices (IGBTs and FWDs) used in a PCU accounts for approximately 20% of electric power loss of an HEV. Therefore, it is important to reduce the power loss while size reduction of the power devices. In order to achieve the newly developed PCU target for compact-size vehicles, the development targets for the power device were to achieve low power loss equivalent to its previous generation while size reduction by 25%. The size reduction was achieved by developing a new RC-IGBT (Reverse Conducting IGBT) with an IGBT and a FWD integration. As for the power loss aggravation, which was a major issue due to this integration, we optimized some important parameters like the IGBT and FWD surface layout and backside FWD pattern.

A Study of Mechanism of Engine Idling Rattle Noise in Hybrid Transaxles

Quietness is one of the most important characteristics for Hybrid Electric Vehicle quality. Reduction of the rattle noise caused by the torque fluctuation of an internal combustion engine can contribute to get a customer satisfaction. Toyota Hybrid System(THS) also has same requirement. Especially, the rattle noise during idling may happen discontinuously despite of periodical engine combustion excitation. It is necessary to study the mechanism and reduce the rattle noise. At lower engine torque range, decreasing the torsional damper’s stiffness can improve this condition as the manual transaxle done. However, the rattle noise can occur easily in conditions of relatively large torque spike inputs to the torsional system, such as the engine start/stop function of THS using the motor/generator in the transaxle.

Analysis of Personal Routing Preference from Probe Data in Cloud

Routing quality always dominates the top 20% of in vehicle- navigation customer complaints. In vehicle navigation routing engines do not customize results based on customer behavior. For example, some users prefer the quickest route while some prefer direct routes. This is because in vehicle navigation systems are traditionally embedded systems. Toyota announced that new model vehicles in JP, CN, US will be connected with routing function switching from the embedded device to the cloud in which there are plenty of probe data uploaded from the vehicles. Probe data makes it possible to analyze user preferences and customize routing profile for users. This paper describes a method to analyze the user preferences from the probe data uploaded to the cloud. The method includes data collection, the analysis model of route scoring and user profiling. Furthermore, the evaluation of the model will be introduced at the end of the paper.

Coasting Technology for Real-World Fuel Economy Improvement of a Hybrid Vehicle

Automobile manufactures need to adopt new technologies to meet global CO2 (carbon dioxide) emission regulations and better fuel efficiency demands from customers. Also, the production cost should be as low as possible for an affordable vehicle. Therefore, it is advantageous for OEMs to develop fuel efficient technologies which can be controlled by software without additional hardware costs. The coasting control is a fuel efficiency improvement technology that can be implemented by the change of vehicle software only. The coasting control is a technology that reduces the driving resistance (Deceleration) when the driver releases the gas pedal. This technology leads to reducing the energy required for the vehicle to drive and results in improving the real-world fuel economy. In an internal combustion engine (ICE) vehicle, the coasting state is achieved by changing the gear to neutral, and the effect has been discussed and clarified by many previous studies.

Development of Simplified Finite Element Model for Ultra-High-Strength Steel Resistance Spot Weld Fractures

This paper describes the development of a simplified fracture finite element (FE) model for resistance spot welds (RSW) of ultra-high-strength steel (UHSS) that can be incorporated into large-scale vehicle FE model. It is known that the RSW of UHSS generates two types of fracture modes: heat-affected zone (HAZ) and nugget zone fractures. Lap shear and peeling coupon tests using UHSS sheets found that the different RSW fracture modes occurred at different nugget diameters. To analyze this phenomenon, detailed simulated coupon tests were carried out using solid hexahedral elements. The analytical results revealed that RSW fractures are defined by both the application of plastic strain on the elements and the stress triaxiality state of the elements. A detailed model incorporating a new fracture criteria model recreated the different UHSS RSW fracture modes and achieved a close correlation with the coupon test results.

Improving Winter Fuel Economy by Using Weather Information

When the air conditioning (A/C) is turned on, the intake air to the HVAC is cooled at the evaporator. This is not only used for cooling the air temperature but also to dehumidify. Therefore, for a typical automatic climate control system, A/C will automatically operate even in winter (cold ambient temperature conditions) in order to prevent the windows from fogging despite its effect on fuel economy. In some applications, a humidity sensor is installed on top of the windshield and when the probability of fogging is low the A/C operation is disabled automatically to prevent unnecessary compressor operation which can increase fuel consumption. However, humidity sensor is not widely adopted as it requires some space to be installed and the cost is relatively expensive compared with other HVAC equipped sensors. In this study, a system was invented that disables the compressor operation when the fogging probability is low without using the conventional humidity sensor.

Exhaust Gas Sensor with High Water Splash Resistant Layer for Lower Emission

Increasingly stringent regulations call for the reduction of emissions at engine startup to purify exhaust gas and reduce the amount of CO2 emitted. Air-fuel ratio (A/F) sensors detect the composition of exhaust gas and provide feedback to control the fuel injection quantity in order to ensure the optimal functioning of the catalytic converter. Reducing the time needed to obtain feedback control and enabling the restriction-free installation of A/F sensors can help meet regulations. Conventional sensors do not activate feedback control immediately after engine startup as the combination of high temperatures and splashes of condensed water in the exhaust pipe can cause thermal shock to the sensor element. Moreover, sensors need to be installed near the engine to increase the catalyst reaction efficiency. This increases the possibility of water splash from the condensed water in the catalyst.

Real-time Long Horizon Model Predictive Control of a Plug-in Hybrid Vehicle Power-Split Utilizing Trip Preview

Given a forecast of speed and load demands during a trip, a hybrid powertrain power-split Trajectory Optimization Problem (TOP) can be solved to optimize fuel consumption. This can be done on desktop to set performance benchmarks; however, it has been believed that the TOP could not be solved in real-time and is not a realizable controller. As such, several approximations of the TOP have been made in the interest of obtaining a real-time near-optimal controller, for example, Equivalent Consumption Minimization Strategies (ECMS) and their adaptive counterparts. These strategies decide on the power-split by, at each sampled time instant, minimizing a Horizon-0 (without predicting forward in time) composite function of fuel consumption and equivalent battery energy. The fuel economy that results from these strategies is highly sensitive to the calibration of the associated equivalence factor, and furthermore, must be chosen differently for different drive cycles.

Fatigue Life Prediction Method for Self-Piercing Rivets Considering Crack Propagation

This paper describes a numerical prediction method for fatigue strength of Self Piercing Rivets (SPRs) using fracture mechanics. Recently, high strength steels and non-ferrous metals have been adopted to light weight automotive bodies. Various types of joining are proposed for multi-material bodies. It is important to predict the fatigue life of these joints using numerical simulation. However, the fatigue strength of these joints is related to sheet thickness, base materials, and loading conditions. Therefore, a large number of coupon tests are necessary to determine the S-N curve for the fatigue life prediction of joints in the automotive body. To reduce the amount of coupon testing, numerical simulation will be an efficient method in obtaining the S-N curve of these joints. The fatigue fracture process consists of two stages, crack initiation and crack growth. There are many studies about crack growth estimation methods using stress intensity factor.

Highly Decorative, Lightweight Flexible Solar Cells for Automotive Applications

The strict CO2 emission limit for passenger cars have been set by US, EU, Japan, China and other countries. In order to meet the requirement, it is essential to develop an alternative power source for the future cars. Power generation by solar panels is a promising renewable energy candidate because the most environmentally friendly vehicles such as electric vehicles and plug-in hybrid vehicles are equipped with large-capacity batteries that can be charged with electricity generated by solar panels. The requirements for the solar panels are paintable with desired color and to be lightweight. In this study, we developed a simple lift-off process for producing colorful and lightweight Cu(In,Ga)Se2 (CIGS) solar cells for future automotive application. Our measurements show that the developed lift-off process can provide the lightweight solar panel that have nearly identical performance compared to that of the cell before the lift-off process.

Development of TLP-AI Technology to Realize High Temperature Operation of Power Module

Application of SiC power devices is regarded as a promising means of reducing the power loss of power modules mounted in power control units. Due to those high thermostable characteristics, the power module with SiC power devices are required to have higher operating temperature than the conventional power module with Si power devices. However, the limitations of current packaging technology prevent the utilization of the full potential of SiC power devices. To resolve these issues, the development of device bonding technology is very important. Although transient liquid phase (TLP) bonding is a promising technology for enabling high temperature operation because its bonding layer has a high melting point, the characteristics of the TLP bonding layer tend to damage the power devices. This paper describes the development of a bonding technology to achieve high temperature operation using a stress reduction effect.

Research of Knocking Deterioration due to Accumulated Carbon Deposits on Piston Surfaces

The quantity of heavy components in fuel is increasing as automotive fuels diversify, and engine oil formulations are becoming more complex. These trends result in the formation of larger amounts of carbon deposits as reaction byproducts during combustion, potentially worsening the susceptibility of the engine to knock [1]. The research described in this paper aimed to identify the mechanism that causes knocking to deteriorate due to carbon deposits in low to medium engine load ranges, which are mainly used when the vehicle drives off and accelerates. With this objective, the cylinder temperature and pressure with and without deposits were measured, and it was found that knocking deteriorates in a certain range of ignition timing.

Validation of Wireless Power Transfer up to 11kW Based on SAE J2954 with Bench and Vehicle Testing

Wireless Power Transfer (WPT) promises automated and highly efficient charging of electric and plug-in-hybrid vehicles. As commercial development proceeds forward, the technical challenges of efficiency, interoperability, interference and safety are a primary focus for this industry. The SAE Vehicle Wireless Power and Alignment Taskforce published the Recommended Practice J2954 to help harmonize the first phase of high-power WPT technology development. SAE J2954 uses a performance-based approach to standardizing WPT by specifying ground and vehicle assembly coils to be used in a test stand (per Z-class) to validate performance, interoperability and safety. The main goal of this SAE J2954 bench testing campaign was to prove interoperability between WPT systems utilizing different coil magnetic topologies. This type of testing had not been done before on such a scale with real automaker and supplier systems.

Hybrid Navigation System That Combines Cloud and On-Board Computing

A hybrid navigation system [1] that performs route calculations and highly flexible natural speech location searches in the cloud using dynamic databases that combine probe data collected from the vehicle and external data, and transmits to on-board devices has been developed. The system automatically switches to the on-board device when the vehicle is out of mobile network communication range or when faster processing is required for tasks such as re-routing. The transition between the on-board devices and the cloud provide a seamless user experience adapted to use conditions and other factors. In addition, representing the route downloaded from the cloud by the on-board device requires synchronizing the map with the cloud, and a map caching function has been used to reduce the volume of data that needs to be synchronized. The cloud-based route calculation is based not only on average travel time, but on dispersion as well.
